Had a similar problem doing an oil change on my 9-3 Convertible.Had to remove the drain plug with a 12" Stilson wrench and a length of steel tube.I fit a new drain plug at each oil change. No problems so far.I guess the previous oil change had been done by somebody that thought that the sump drain plug holds the whole of the car together. :P :P

When I've had stuck sump plugs I take a Dremel to the shoulders. The sticking is caused not by the thread but by the contact area between the base of the shoulders and the sump. A couple of cuts (they don't need to be full depth) through the shoulders parallel to the nut sides allows this pressure to be released and it then comes off:

Jumping back on this one..

Before I get an old socket and the welder out (as my previous solution on page 1), so far:

Nut started rounding from spanner.
Tried 6 point socket (I know...). Rounded more.
Tried the mole grips. Rounded even more.
Tried the "cut the flange" method - think I cut it too close to the head so it's cutting into the actual shank. No joy.
Got the chisel and hammer out. Section of flange removed rather than freeing plug. Tried mole grips again. Rounded even more - now smooth.

Before I get a set of Irwins from Screwfix tonight, any other tips?

Just get the irwins ... have used them more than once in similar situations (not just sump nuts) and I've found them to be incredibly effective ...

There's a basic set (which comes with a box) and an expansion set which fits into the gaps in the standard set's box. Not sure if you can get the expansion set from screwfix, from memory I bought mine through a seller on fleabay ...

Just fitted a "quick valve" after chisseling off my second plug. Hope that'll solve it, no oil on the driveway yet.
