OK CHAPS,WELL FOR THOSE OF YOU WHOM ARE INQUISITIVE...?

HERE WAS THE MISSING 'LINK'.....

IN THE MIDDLE PHOTO,YOU CAN SEE THE CHAIN 'ROLLER' IS MISSING IN THE CENTRE OF THE PHOTOGRAPH,THE LOWER CHAIN.....

THE ISSUE IS,I ONLY HAVE TWO THIRDS OF THE BROKEN 'ROLLER' ON THE BENCH,THE REST MAY BE IN THE SUMP.OR IN AN OIL GALLERY SOMEWHERE......

THIS CHAIN,TENSIONER AND ALL THE GUIDES WERE RENEWED......WHEN THE ENGINE WAS REBUILT.

A 'COLD' COMPRESSION TEST ALSO REVEALED THAT CYLINDERS 1,2,AND 3 HAVE DROPPED TO 130 PSI, FROM AROUND 145 PSI,WHEN I FIRST PUT THIS ENGINE TOGETHER,NEARLY TEN YEARS AND 5000 MILES AGO.CYLINDER 4 IS STILL AT 150 PSI.
'99 EMS' IS LENDING ME THE 'LEAK DOWN' TESTER
I BELIEVE THE ORIGINAL PISTON RINGS HAVE TAKEN A BATTERING,AND HAVE MAYBE GONE A LITTLE SOFT.....
I THINK IT IS ALSO TIME,TO INSPECT THE PISTONS,TO SEE HOW THEY HAVE COPED WITH 'DETONATION'.

BEARING IN MIND,THE ENGINE HAS COVERED 180,000 MILES NOW,HAS BEEN OVERHEATED AT 'CADWELL PARK',BUT STILL HELD TOGETHER,AND PUSHED TO THE ABSOLUTE LIMITS,OF COMBUSTION AT 1 BAR PSI BOOST,FLAT OUT,USING ENTIRELY STANDARD ENGINE COMPONENTS......

ENGINE OUT TIME......

THAT CHAIN IS MADE BY 'AE',A REPUTABLE MANUFACTURER.
THE POSSIBILITY IS,THE CHAIN COULD HAVE SNAPPED,SO WE ARE PRETTY LUCKY TO HAVE FOUND THIS NOW !!

MEANWHILE,THE WORKBENCH HAS BEEN CLEARED OFF,AND MY LAD GAVE US A LIFT WITH THE 2.1 OVERBORED ENGINE......FROM IT'S RESTING PLACE,IN STORAGE.

THIS WAS REMOVED FROM A 99 TURBO,THAT DISSAPEARED OVER A MOUNTAINSIDE,MAYBE 20 ODD YEARS AGO,THEN DRY STORED,AND BORES GREASED? SO IT'S CONDITION INTERNALLY,NEEDS TO BE INVESTIGATED,AND REBUILT.....

ANY 'HIGH END' COMPETITION ENGINE,WOULD USUALLY BE STRIPPED DOWN AFTER EVERY 'SEASONS' RACING/RALLYING AND INSPECTED/REBUILT AS A MATTER OF COURSE....

I AM JUST DOING,ALL THIS FROM A 'CHICKEN SHED'......... :twisted:

SPENT THE DAY, DOWN AT THE NEC CLASSIC CAR SHOW ON SUNDAY.......AFTER BEING INVITED DOWN THERE,BY THE 'RALLYING HISTORY CLUB' WIT THE 'STIG' DRIVEN RED 96 REPLICA,ON PROUD DISPLAY.

I WAS A BIT MIFFED BACK AT 'RALLYDAY' THAT THE FORD RS1700T WAS THERE,OF 'BRIAN BETTERIDGE' BUT I NEVER GOT TO SEE THE CAR ITSELF....? BUT, IT WAS AT THE NEC SHOW....... :wink:

THE ENGINE RADIATOR,IS HUGE....WITH AN INTERCOOLER MOUNTED IN FRONT OF IT,VERY SIMILAR TO MY 99 TURBO SET UP.

The rings may well be fine, it could be the ring lands have gone bad, these pistons/rods are very heavy and do not like sustained abuse, especially the higher up the rev range you go. A leakdown test should show up some problems, the engine is getting torn down anyway.

WHERE I CAN FIT IN,WORK HAS PROGRESSED ON STRIPPING THE 2.1 99 B20 TURBO ENGINE....

AN 'UNKNOWN' QUANTITY,ALTHOUGH IT WAS HEARD RUNNING ALBEIT 25-30 YEARS AGO BEFORE REMOVAL,AND STORAGE,EVERYTHING HAS BEEN INSPECTED,ON STRIPDOWN AND NOTED....

90.97 MM PISTONS......BORES IN VERY GOOD CONDITION,WITH NEW CHAIN/TENSIONER/GUIDES,WITH VERY LITTLE WEAR.I WOULD GO AS FAR TO SAY,IT HAS MAYBE COVERED 10,000-25,000 MILES SINCE IT'S 'ANCIENT' RE-BORE/REBUILD.....

IN THE MIDST OF ALL THIS, A 'SAAB 90' TURNED UP......WITH SOME FELLOW SAAB 'NUTTERS'..... :loco:

THERE WAS SIMPLY TOO BIG AN OPPORTUNITY TO SEIZE,AS THE 'SAAB 90' RELINQUISHED SO MANY PARTS,THAT I NEED TO BUILD THE 'PIKES PEAK' 99 COMBI-COUPE.....

SO THAT LITTLE FIASCO,SOON SOAKED UP A GOOD FEW WEEKENDS WORK.... :( AND THEN ANOTHER FEW,CAREFULLY STORING AWAY THE PARTS...... :twisted:

BACK TO 2.1 99 B20 MOTOR THOUGH,AND WHEN I DROPPED PISTONS,AND THE CRANK OUT,IT HAS HAD A RE-GRIND TO +0.25 MM......

NEW 'BIG END' SHELLS AND 'MAINS',WILL BE GOING BACK IN......

WHILST THE BLOCK WAS 'EMPTY' IT WAS TIME TO SLOWLY,DRILL AND TAP THE M8 THREAD FOR THE KNOCK SENSOR,THIS IS DONE,JUST ABOVE WHERE THE JACKSHAFT SITS....
BY FOLDING NEWSPAPER,ON ITSELF AROUND FOUR TIMES,I COULD JUST ABOUT 'FORM' A PAPER GUTTER,TO SLIDE IN THROUGH THE JACKSHAFT APERTURE,AND CATCH THE MAJORITY OF THE SWARF,DROPPING INTO THE JACKSHAFT CHAMBER.....

THE REMAINDER,WAS REMOVED WITH AN EXTENDING MAGNET. DRILLING&TAPPING 'CAST IRON' REQUIRES PATIENCE,AND LOTS OF CUTTING OIL......

LAST SUNDAY,AS THERE WAS STILL THICK FROST OUT ON THE PICNIC TABLE,IT WAS TIME TO HIT THE 'EXTERNAL' BLOCK WITH A ROTARY WIRE WHEEL... :twisted: :park:
A LITTLE LATE MORNING SUNSHINE DID LITTLE,TO WARM THE HANDS....

THE ENGINE BLOCK,HAS NOW BEEN DROPPED OFF AT THE ENGINE MACHINISTS,FOR A THOROUGH DE-GREASE,A QUICK RE-HONE,AND TO CHECK THE FLATNESS OF THE 'DECK'....WHICH IS IMPERITAVE,AS WE ARE TO USE THE DE-COMPRESSION PLATE....

ONCE I GET IT BACK,AND HOPEFULLY ALL IS WELL? THE PAINSTAKING JOB OF MASKING IT ALL UP,AND PAINTING OF THE EXTERNAL ENGINE BLOCK,IS THE NEXT JOB.....

AS I WRITE,THE ENVIOUS JOB OF ASSEMBLING A 'NEW' FOUR SPEED 'CHILLCAST' GEARBOX,WITH AN 'LSD' IS ALSO TAKING SHAPE......HOPEFULLY :corn:

THIS IS,AFTER ALL...? THE 'GARAGE' SEASON,AS THE 'SCANDINAVIANS' CALL IT.....?

IT REALLY TAKE'S SOME DEDICATION,TO PUT THE GRAFT IN.....JUST TO GET, TO THE START LINE.....

EVEN IF IT IS,BELOW FREEZING OUTSIDE....

OVER THE 'NEW YEAR' I HAD A VISIT FROM 'SOMEBODY' WHOM OWNS A VERY SPECIAL 99 TURBO,FROM ON 'UKS'.....

THOUGHT IT WAS RATHER 'PERTINENT',TO UNSHEET THE 96,WHILST HE WAS THERE,AS I REALLY NEEDED A 'KICK' UP THE BACKSIDE,TO CARRY ON WITH THE PROJECT.....

THERE IS NOWT BETTER,THAN TO REFRESH THE OLD ENTHUSIASM.....? WITH THE WORK YOU HAVE DONE IN THE PAST YEARS AND MONTHS.......

FEELING RATHER 'SHEEPISH' ABOUT NOT TOUCHING THE 96,FOR AT LEAST A YEAR OR SO? SIMPLY DUE TO LACK OF 'SPARE TIME' INVESTED IN THE 99 TURBO.....?

I TREATED IT TO,AN ORIGINAL DECAL....FROM THE '1976' SWEDISH RALLY,SIGNED BY 'STIG' AND 'SIMO LAMPINEN'......

ON THE REAR,IS SCRIBBLED A LIST OF THE 'TOP TEN' FINISHERS....

IT WILL BE NICE,TO GET THIS RE-PRODUCED......AS THE '76 SWEDISH RALLY,IS CERTAINLY ONE TO REMEMBER... :corn:

Hey up Jools...It was a pleasure to see you over the festive period and a pleasure to see the 96 in all its glory !

Some really good work gone on there...Like I say 'keep it up' .

Really looking forward to seeing progress on the 2.1 engine and how far you go with it.

I KNOW THEY LOOK THE PART,AS FITTED TO 'TURBO KILLER'....... 8)

MY WHEELS WILL PROBABLY GET A SET OF ROAD LEGAL SLICKS,TO GIVE THAT 'NEW' CHILLCAST LSD GEARBOX,AS MUCH BITE AS POSSIBLE....IT'S GOING TO BE AN ABSOLUTE HANDFULL.....WITH THE 'NEW' 2.1 ENGINE AS WELL....

HAVE BEEN BUSY ON THE '900 LPT' 5 DOOR HATCHBACK.....COMPLETE FRONT END IS OFF AT THE MOMENT,TO FIT A 'NEW' POWDER COATED FRONT PANEL,AND SOME NEW HOSES,NEW 'SECOND HAND TURBO' (THANKS JAMSAAB)THEN BUILD IT ALL BACK UP.....AND FIT A TOWBAR....

I HAVE BEEN WORKING ON THE C900,AROUND FIVE YEARS NOW,ON AND OFF...WHEN I GET TWO MINUTES.... ?

I HAD BEEN VERY KINDLY GIVEN A 4 SPEED 99 TURBO GEARBOX,OF UNKNOWN ORIGIN,MANY YEARS AGO(CHEERS DAVE) WHICH HAD UNFORTUNATELY,BEEN DAMAGED ON THE PRIMARY HOUSING,WITH QUITE A FEW BIG CHUNKS OF THE ALLOY CASING MISSING....WHEREUPON SOMEBODY HAD TRIED TO 'HAMMER' IT OFF,TO SEPERATE THE ENGINE.....?

ALONG WITH THIS,I ALSO FOUND THE OLD 4 SPEED GEARBOX OUT OF MY '78 99 EMS COMBI,WHICH DID HAVE A NOISY 4TH GEAR AT AROUND 150,000 MILES? I HAD STRIPPED THIS DOWN,MAYBE 25 YEARS AGO? AND THERE IT HAS SAT,EVER SINCE,STUFFED INTO NEWSPAPER,UNDER THE WORKBENCH..... :oops: ON RELIEVING THE GEARBOX FROM IT'S RESTING PLACE,IT HAS THE CHILLCAST PRIMARY HOUSING IN PERFECT CONDITION... 8)

NOW AFTER MANAGING,OVER MANY HILLCLIMB EVENT'S ,TO COMPENSATE FOR THE LACK OF AN 'LIMITED SLIP DIFFERENTIAL' WITH LEFT FOOT BRAKING,AND KEEPING THE FRONT WHEELS AS STRAIGHT AS POSSIBLE TO MAXIMISE GRIP.....I.E STEER WITH THE BRAKES....

I WAS RATHER IN A DILEMMA.....?

COMBINED WITH THE DECISION,TO BUILD A 'NEW' OVERBORED ENGINE,WITH 91 MM PISTONS,AFTER FINDING THE ISSUE WITH THE DAMAGED TIMING CHAIN, NEEDING REPLACING,ON THE CURRENT ENGINE.....?

MAYBE,JUST MAYBE....... IT WAS TIME TO INVEST IN AN 'LSD'? WHILST THE WHOLE POWERPLANT IS COMING OUT.......

ON CERTAIN EVENTS,NOTABLY AT 'HAREWOOD' PARTICULARLY LAST YEAR,IT WAS RATHER FRUSTRATING TO BE ENCOUNTERING UNAVOIDABLE 'INSIDE WHEEL' SPIN UP.......

THIS IS LOSING VALUABLE SECONDS,DURING THE 'HILLCLIMB'......

BESIDES THIS, THE ORIGINAL SCOPE OF THIS THREAD,IS TO PUT DOWN ESSENTIAL 'GROUNDWORK' FOR THE 'PIKES PEAK' CAR,AND THAT IS DEFINITELY GOING TO NEED AN 'LSD'..........

THE CLARION 99 TURBO,IS ESSENTIALLY A 'TEST BED',IN THAT SENSE.....

SO FAR WE HAVE ESTABLISHED THAT THE ORIGINAL B20 TURBOCHARGED ENGINE,IS CAPABLE OF A RELIABLE 180 BHP,AND 203 LB/FT TORQUE,WITH A FEW MODIFICATIONS,A LITTLE EXTRA FUELLING,AND THE INTERCOOLER.......ALTHOUGH ENGINE TEMPERATURE/COOLING IS STRUGGLING TO COPE,UNDER CONTINUOUS FULL BOOST AT 1 BAR..... :corn:


SO,WITH BUILDING THE 'NEW' ENGINE,I AM SCOPING FOR MORE TORQUE,AND HOPEFULLY A LITTLE MORE POWER....BUT,I NEED TO BE ABLE, TO PUT THIS DOWN ON TARMAC?

AFTER COLLECTING ALL THE 'DONOR' GEARBOX COMPONENTS TOGETHER,A TRIP OVER TO THE RESIDENCE OF 'PROJECT TURBO KILLER' WAS MADE,A GOOD FEW WEEKS BACK..... :wink:

AND SO BEGAN,THE CONSTRUCTION OF A 'CHILLCAST' 4 SPEED GEARBOX,FITTED WITH THE 'BEST' OF THE TWO GEARBOX COMPONENT'S,AND A NEW GRIPPER LSD.... :corn:

THE REAR 'STEEL' DIFF COVER,WAS TRIAL FITTED,THEN 'PRIMED' LAST NIGHT, OUTSIDE IN THE GARAGE......

NOT THAT I AM KEEN OR 'OWT,BUT I WAS OUTSIDE THIS MORNING IN THE GARAGE AT 08.30,TO SEE IF THE 'PRIMER' HAD GONE OFF ENOUGH,SO I CAN 'SCOTCHBRITE' IT DOWN LATER THIS MORNING,AND GIVE IT A FEW COAT'S OF AEROSOL,HAMMERITE SMOOTH SILVER.....IT WAS -3 DEGREES CENTIGRADE ,OUT THERE.

JUST WAITING THEN,FOR SOME GEARBOX GASKETS FROM 'BILL' AT 'SAABITS',AND I CAN THEN, GET THE GEARBOX SEALED UP,AND FILLED WITH OIL..... :corn:

COINCIDENTALLY,THE ENGINE CAME BACK FROM THE 'ENGINEERING SHOP' YESTERDAY,COMPLETE WITH A RE-HONE, NEW CORE PLUGS,BIG END BEARINGS,THRUST WASHERS........YOU CAN SEE THE NEWLY TAPPED HOLE,FOR THE KNOCK SENSOR,ON TOP OF THE BLOCK...

I JUST NEED TO LIGHTLY GREASE THE BORES,AND JOURNALS NOW,WRAP IT UP CAREFULLY IN 'GREASEPROOF' PAPER,TO PREVENT ANY CORROSION,OVER THE COMING WEEK'S UNTIL I GET CHANCE, TO START THE RE-BUILD...

WHY? WELL MORE PRESSING ENGAGEMENT'S TO ORGANISE,I AM AFRAID.....

WE HAVE A 'SWEDISH HISTORIC' RALLY,TO HOPEFULLY GO AND ENJOY? ....SOME ,FAMILIAR NAMES HERE.....? OF DAYS GONE BY....TEN DAYS TO GO....

HEAVY SNOW IS FORECAST,IN HEDMARK NORWAY,AND ALSO VARMLAND SWEDEN,FOR THE COMING WEEK....FINGERS CROSSED :loco:

BUT,I AM IN THE PROCESS OF GATHERING ALL THE PARTS TO MAKE MY OWN ONE,FROM A 99 COMBI-COUPE,AND MAYBE USING THIS SET OF ORIGINAL PURPOSE MADE 'ARTEC' FIBREGLASS ARCHES....OR INDEED 'COPYING' THEM WITH HAND-MADE ALUMINIUM FORMED..... :corn:
